Sandwich core designer and manufacturer T Plates Global LLC (Oceanside, California) is introducing two new products that enable thermoplastic solutions for large-area sandwich panel construction. The first product, a customizable sandwich core, is a matrix of shape-optimized, injection molded thermoplastic parts. By selecting the polymer and reinforcement, truss leg length and angles, part thickness and matrix spacing, core performance is optimized for density, shear and compression performance, environmental considerations and cost. Individual parts are thermally bonded to a carrier fabric. The resulting assembly conforms to complex contours without cutting or scoring. The sandwich core product is supplied in wide-format rolls for ease of use and manufacturing efficiency. The second product, a thermoplastic welding fabric, is composed of unidirectional carbon fibers embedded in a thermoplastic film. The product is characterized by low areal weight, conformability and compatibility with any thermoplastic substrate.  Additionally, insulating yarns are incorporated into the unidirectional fabric for well-defined resistive loads and finely controlled Joule heating profiles. In operation, electrical current is applied to the conductive fibers simultaneously, heating the fabric’s resin-rich construction and substrate surfaces to their melt temperature. Concurrently, pressure is applied to the assembly. After cooling, a bonded surface is created of equal or greater strength than the substrate materials. Consequently, the welding fabric is integrated into the composite assembly. Welding fabric applications include core-to-face sheet bonding in sandwich panel constructions and layer bonding in thermoplastic laminate sheet fabrication.
